Has anyone ever tried to mount a TS router table extension with an older Delta Unisaw that has the “round tube” types of fence rails? I’m wondering how to provide support for the extension if you can’t bolt it into the standard square tube type of rails.

Any thoughts/experience with this challenge?

Yup! Mine is a Rockwell but pretty much the same otherwise. I have the long (and short) round rails and I used a shouldered bolt just like the ones used to mount the rail to the saw, there were two extra/unused holes on the right end and I bolted through those into the edge of the top of the router table. Mine is apart and in storage but I could take pictures of the router table and long bars, might even be able to find the bolts if you want.
