Well lookie here

I'm starting another box. Possible the most complex construction I've attempted to date. It may work, it may not. You never get anywhere new without risk. Well heres the wood for it, most if not all. The dark stuff was labelled 'Mondo'. I don't know what that is but it looks like a rosewood. The red is Padauk.

Good wood choice (I am a sucker for padauk). I used a similar color combo for this project (http://lumberjocks.com/projects/65688) albeit not the challenge you're undertaking.

You're over my head on the math so far. I'll come back and see if I can even begin to decipher it. As far as skill goes, "Over my head" is a huge under statement.

The book end sides you selected are incredible. Fantastic matching job sir.

I've got to follow this blog to see the magic happen.

I have no doubt you can do it Martyn, but where the "Break" is going to be (lid from box) and how you're going to do that has got me confounded… Have Fun!!

So the story begins

The box walls and lid are going to have two layers

The outside, Mondo (I still don't know if thats a proper name) and the inside, Padauk. The layers are 3 mm thick. The legs and lid decoration will pass through the outer layer and only partially through the inner (in the case of the legs only).

First thing to do is sand down the outside of the outer layer and inside of the inner layer to 400 grit and give them a coat of acrylic varnish.

Whilst I don't expect this finish to remain totally intact during work on the box it does help cut down on finish sanding on a complex object, when the box is finished.

Before sanding I coded one edge of all pieces so

This, for instance is side (one slash) three. Top pieces have two slashes followed by their number. I also marked the part numbers on the inside faces of each piece.

I routed the 45 degree top and 60 degree sides of each side piece and taped them together.

On each of the sides to have legs I've drawn a slash on the tape to represent this. They are sides 1, 3 and 5.

Thanks for the update Martyn. I never considered beveling the lid so It would automatically seat itself when you place it on top. I really like that idea.

She's got legs.....

....and she knows how to use them.

But first to make up the top.

Those three pieces at the top of the pic will be used to make it. First I printed out a full sized plan from my CAD drawing.

Cut all three out on the band saw and placed them together

Did a bit of trimming up and glued these together with viscous CA. Cut the remaining 2/3rd out of the template drawing and used it to check the top. The pattern gaps don't matter as a 3 mm angled slot will be cut through the joins. Won't it fall apart you ask? Wait and see.

In order to keep the sides and top fairly rigidly together I made a liner out of 6 mm MDF, piston fit to the sides/top.

Next the legs. They slant at 13 degrees from vertical and are on three sides only. To test the stability of the design I cut three pieces of scrap sycamore to the required size and double-sided taped them to sides 1, 3 and 5. First marking out where they should go. These strips represent the rear of each leg only and as far as I can see are all that is required to test stability.

I prodded and poked it sideways and it appears to be stable enough.

Next thing to do is cut the outer slots. I taped the top to the sides, inserted the liner. Glued some 3 mm balancing strips to the bottom of the liner on the 'leg' sides and drew the centre lines for the three 13 degree angled cuts.

First I set the blade height so top dead centre of the blade is at the tip of the central triangle.

I set my mitre fence for 77 degrees (13 degrees off vertical with respect to the box sides). and set the top centre line for the centre of the blade.

Squeeky bum time. Made the first cut through the top and sides.

If I just do this again with the next cut it will fall into two pieces. To stop this I prepaired a length of 3 mm square Sycamore.

I cut the other two sides. On the outside this all looks a right mess of masking tape but on the inside

You can see the desired result. What was not desired was the chip out of the central triangle. No matter I'll make another. Might even make it Ebony. Anyways if you insert a piece of Padauk into the top you can see the angled slot is good.

Old red eyes is back.

Short blog today. Not much shop time.

Cut the 60 degree angles on the sides of the box inner.

Still nothing glued at this stage as a lot of work to be done on the inner (Padauk) liner before I can even attempt this.

First I need to mark the inside to register the position on the inner where the legs will pass through the outer

Its then a simple matter to score lines guided by each side of the slot. Also scored the length to trim the side to. Replace and re-tape the spacer and do the other two leg sides in turn.

Finally made up some pieces for the top liner (3 mm Padauk) and the box bottom from Yeahwhatever, commonly known as Somethingbrownwood. Acquired from my favourite wood supplier, Scrapsbin.

A momentary lapse of reason

Happened during this, more later

First thing to do is make up some legs. Padauk, 9 mm square.

The leg proper (part that is visible for its whole length) is 3 mm wide and 7 mm deep. The flange on the back is 9 mm wide x 2 mm deep.

Now the flange only goes about halfway up the box sides, I don't want it appearing at the top and ruining the lines.
This means I need to route slots to take the flange in the red liner which I did with this setup

The mitre guage is set to 13 degrees. The jig attached contains the red side pieces whilst routing. The Clamp at the bottom of the picture is the end stop for routing operations. I'm using a 6 mm bit so I've made the jaws of the jig 3 mm further apart than the side width in order to rout a 9 mm slot

Rationalise

This thing is getting covered in more and more layers of masking tape. It won't do.

So I've decided to take it apart, gradually in order to glue the inner/outer skins and the legs together.

Rationalise

This thing is getting covered in more and more layers of masking tape. It won't do.

So much to do ...

... so little time. Why do weekdays crawl by and weekends go before you know it.

Well Somethingbrownwood is not going to do for the bottom of this box. A phrase I'm sure Shipwright is well aware of I don't want to 'spoil the ship for a ha'peth of tar'. I have a little Mondo left.

This I re-sawed into four 2 mm slices. On the table saw, you don't want to know.

I made veneers of this piece( outside bottom of the box), a filler and some 1.5 mm Padauk (inside bottom of the box) and made a 3 ply piece of plywood from these. Using my hexagonal template to mark out a rough cut size for the bottom

Cut this to size on the band saw and put it to one side for now. I used the template to build the top as well. Gluing it to the 3 mm Padauk I'd previously prepared to line up and glue the first Mondo top piece, again using CA. It was then simple to line up the other two pieces using the Padauk strips I would later glue into the top as spacers.

Trimmed and sanded this down on the belt sander.

I trimmed the repair of the top piece

on the disc sander. I usually mark the bit not to be touched (this time with white pencil)

to avoid sanding into this.

Located it in the top again using the top Padauk pieces as guides

and glued it into place. I then sanded the compound angle on the inner ends of the padauk details and glued them into place (CA again). Returned to the belt sander and trimmed the outside edges. I got carried away then and finish sanded the mitre on the tops of the sides. No pictures. Then placed the top on the taped together sides

Gave it a bit of a spray with Acrylic, to show up anything that needs attention and adjusted as necessary. Flattened the top of the Padauk on the disc sander.Trimmed the legs to length and this is what we have so far

Looks real good. A little reminiscent of the stool stretchers used on the 3 legged stool.
