Clam Shell Hinges - yet another different wooden hinging method

This blog details how I made the hinges for my latest project, '56' (also now used in '42'). In this blog I will be making one hinge, 56mm x 76mm x 6mm. I am using dissimilar woods for contrast. These are, in this case, sycamore and walnut. I work in millimetres. For those of you using inches there are 25.4 mm to the inch. There is a calculator in the pc you are using to read this blog, its not rocket science.

I cut four blanks 56mm x 42mm x 3mm, two of sycamore and two of walnut. The hinge pin is brass, 2mm diametre x 48mm long.

In this blog I will be using three router bits for all hinge machining.

Household hardware Wood Screw Metal Font


First I cut the fingers of the hinge pieces, using the 6mm straight bit, cutting 6.5mm deep to allow the hinge to rotate just over the 90°.

In this picture the sycamore pieces are under the walnut ones . Both are cut at the same time allowing exact overlay. You choose the method you want to route these, there are many jigs available. Quite a few here on LJ's.
I cut some 6mm MDF blanks at the same time to help with later operations.

Next stage is to route a slot on what will become the two inside faces of each hinge half. I used the 45° 'V' bit and the following setup.

The bit is set to cut 1.4mm deep, 3mm in from the rear guide. The two side pieces of MDF are stops, double sided taped to the guide to stop the bit 3mm from each end of the hinge piece. This means the hinge pin will not be visible on the completed hinge. I prefer it this way as a pin that doesn't show doesn't work it's way out of the hinge over time. If you prefer a visible pin just leave the stops out and route over the full width of the hinge.

Those area really nice hinges. The concept is brilliant in it's simplicity.
I like the inclusion of the gap as evidence that you are "only human", but I think I would need more proof. You make some amazing stuff. Thanks for sharing it with the rest of us mortals.

Good tutorial Martyn. This is wonderful technnique and I like that the hinge ends are hidden and also locked in. I would like to make some of these boxes with my grandkids. They would love the magical inside out effect. They can cut the box joints on the scroll saw and I can do the routing, or as an alternative I can show them how to to it with a sharp chisel instead. I really like this project a lot. Thanks for sharing it with us. I am only disappointed that there are no instructions in how to use the onboard calculator, lol.

Clam Shell Hinges - yet another different wooden hinging method

This blog details how I made the hinges for my latest project, '56' (also now used in '42'). In this blog I will be making one hinge, 56mm x 76mm x 6mm. I am using dissimilar woods for contrast. These are, in this case, sycamore and walnut. I work in millimetres. For those of you using inches there are 25.4 mm to the inch. There is a calculator in the pc you are using to read this blog, its not rocket science.

I cut four blanks 56mm x 42mm x 3mm, two of sycamore and two of walnut. The hinge pin is brass, 2mm diametre x 48mm long.

Thanks for the blog. I've got to try these as soon as I figure out the metric conversion. I know you said it's in trhe computer but that doesn't mean that I can find it! The important principal seems to be that you cut the 'box joints' .5mm deeper than the combined thickness of the wood?

Thanks again for the blog. I went out to the shop on Sunday to start my own.

I like them. I like the fact that the pin relief is perfectly straight. I like that the pin is not visible at either end of the last knuckle. I used a 1/8 inch brass pin and a 3/16ths round nose router bit for the relief.

Retrofit wooden hinges

We all make mistakes. Yes even me. I've been working on the design and build of a box for the best part of a month and a half now. You know I don't like chunky boxes, the sort with way too thick walls. This box is about 125 mm square x 75 mm high. So I've made the wall thickness 6 mm, slightly on the thin side but not a problem for a shell or drop on lid box. Except this one has a wooden clam shell hinge (see first part of blog). This was a mistake

The weight of the box lid is too great for the size of hinge. The grain direction was also wrong.

Now its an anamorphic patterned, EZ Mitre box. A lot of design and build time went into it. I could have cried. I swore a lot, in several languages.

So I had a long think. One of my 3:00 am in the morning, long thinks. I came up with a new angle on what is basically an engineering approach (thank you MOD (DOD) training), retrofit hinges. This is the basic design

The top and bottom are 6 mm long, 2 mm hidden splines which will be buried in the box back (with 2 mm of back material on each side). Here the hinge is at various degrees of 'opening' seen from outside

The 'meat' of the hinge is 9 mm across and so much more substantial. The extra 3 mm of hinge will protrude from the back of the box. As its curved this should not look too inelegant. I'll rescue the original 2 mm brass pin from the box as I will be cutting out material to give room for fitting the hinge as well as routing out slots for the splines to fit into. I'll detail the make on the hinge as well. This is the type used for Pac Man, an earlier box.

To start I've cut and thickness sanded a piece of 4.5 mm Ebony

These hinges look very good to me Martyn. It is worth all the time and trouble to come up with something so attractive and useful at the same time. I'm looking forward to seeing them fully constructed and then in action.

Retrofit - making the new hinge

A busy day and that's just making the hinge. First thing to do is cut up the material into four pieces.

then mark up the pieces, including where the slot is to be routed.

The next thing to do is route the pin slot. The pin is to be enclosed (not visible at the ends of the hinge). The hinge is 125 mm long, allowing 6 mm of un-routed material at each end, leaves a 113 mm long slot. To set the router table up for this I installed a 45 degree router bit, marked up one piece of the hinge for two points separated by 113 mm and aligned the tip of the bit on one mark and placed a block of scrap on the fence (attached by double sided tape), so

Repeating this for the other side. Then routed

In order to mark up and cut the hinge fingers the pieces were double sided taped together

and the slot routed edges masking taped together (masking tape underneath in this shot).

The fingers were marked up and the waste areas (cross hatched) removed on a scroll saw. Next to round off the outer piece edges. The inners don't need to be rounded as the box lid cannot rotate inwards ( try looking at a solid metal butt hinge, you'll see what I mean). These pieces only have one or two contact points so I double sided taped them to a longer, continuous, piece of MDF as a guide for routing.

and routed the same slot on the inside, down to the spline width

Now the eagled eyed amongst you will probably be thinking 'those barrel sides are only rounded on one side'. Correct. I don't have a rounding bit that would do the other sides of the barrel so I routed a 45 degree slope along both sides (just shy of the existing round edges) and rounded these off with a file and sand paper to give this

Retrofit - Preparing the way

A short blog today as its bloody freezing in my workshop. The original state of play with the box was this.

with part of the hinge broken out. The next thing to do is clear out a space for the main body of the new hinge. The body of the new hinge is 13 mm wide 6 mm deep. I marked up the area around the old hinge to be removed.

Cross hatched in white. I am keeping the pin of the hinge in the same relative position, level with the top of the internal lipping on the bottom of the box.

I checked that the bottom of the box was parallel to the lipping top, it was, using it as the reference edge (toward the saw fence) I cut into the bottom half on the cut line.

Gradually working up to just under full depth and cutting the last 0.5mm with a knife.

With the box taped together on the other three sides with masking tape, along the cut line, I cut to the inside of the second line (total 13 mm waste removed) again with the box bottom to the fence. Doing it this way keeps the same reference edge and the slot left should be of uniform width throughout. Next I cut in 6 mm from the back on both top and bottom to remove any waste left at the box sides. this is the result.
